Here is the part that is not obvious from the driveway. Every residential opener carries a rating, and the rating has two numbers in it: a maximum door weight and a maximum door width or height it is designed to operate. Those numbers are on the unit, usually on a plate or a label on the motor housing, and they were set for a specific class of door. A modern insulated double-skinned sectional is substantially heavier than the single-skin steel door or the light one-piece tilt-up it commonly replaces in this city. Put the heavier door on the older opener and the unit is not broken, but it is now running permanently at the top of its capacity: the motor draws harder on every start, the gearbox runs hotter than it was designed to, and the rail flexes more on each cycle than it was ever meant to.

The overload is invisible, and that is the whole difficulty. The springs carry the door — that is what a counterbalance is for — and the opener only guides a load the springs are already holding. So while the balance is good, an under-rated opener behaves perfectly well and gives no sign of the margin it has lost. The moment the springs drift even slightly out of balance, which every spring does gradually as it ages, the opener has to make up the difference out of a reserve it does not have. It fails suddenly, often years after the door swap that actually caused it, and the owner concludes the opener was faulty. It was not faulty. It was under-specified for the door it was given, and nobody re-read its rating on the day that happened.

Not estimate the door from its width — weigh it, with the spring tension off, using a scale under the bottom section.   • Force settings wound up a little at a time

    An opener has an adjustable force setting: how much resistance it will push or pull against before it decides something is in the way. On an over-rated door, the unit starts stalling or reversing partway as the balance drifts, and the standard response — by an owner, a handyman, sometimes by a technician in a hurry — is to turn the force up until the door moves reliably again. It works, which is the trap. Done four or five times across a decade, it leaves an opener set to shove through resistance it should be stopping for. We find force settings near their maximum in this city far more often than we find genuinely dead motors, and the wound-up setting is a much more serious finding than the complaint we were called about.

  • A door that no longer reverses when it meets something

    This is the consequence that matters and the reason we treat the mismatch as a safety issue rather than a durability one. A door with its force setting wound up will not reverse properly on contact with an obstruction, because the opener has been told to interpret that resistance as normal and keep going. The photo-eyes across the opening are a separate system and they will still work — but they only see a beam a few inches off the floor, and they do not protect anything the door meets on the way down that sits above the beam or lands after it has cleared. The contact reversal is the backup for exactly that, and on a wound-up opener it is effectively switched off without anyone deciding to switch it off.

  • Rail flex, gearbox heat and a trolley wearing early

    Before it becomes a safety problem, the mismatch shows up as wear in a specific pattern, and once you know the pattern it is easy to recognise. The rail visibly bows at the midpoint on start-up because it is transmitting more load than it was sized for. The motor housing runs hot to the hand after two or three cycles rather than warm. The nylon drive gear wears at an accelerated rate and shows fine debris in the housing. The trolley carriage develops play early. Any one of those on its own means little. All of them together on a unit that is older than the door beneath it is the mismatch announcing itself, and replacing the worn part without changing anything else simply restarts the clock.
