Almost nobody rings up able to name the component that has failed, and there is no reason anyone should. What you have is a symptom — a bang, a door that stops eight inches up, a door that closes most of the way and returns. Behind it sits one of a dozen parts, and a good number of those have been degrading quietly for years because of a decision somebody made in an entirely different decade.

Establishing the age gap before anything else

A garage in this city rarely presents as a single installation. The opening and the framing are original. The door is usually a later replacement — sometimes two replacements on. The opener is its own separate history, and in the common case it predates the door hanging under it. Reading which component belongs to which era takes a few minutes and it is the most productive few minutes of the visit, because it tells you whether you are looking at a part at the natural end of its life or a part being destroyed by a mismatch nobody set out to create.

The tells are physical and easy enough to point out once you know them. A motor housing whose styling and labelling are clearly older than the door skin below it. A rail and trolley showing wear out of proportion to the door's condition. Mounting holes in the ceiling framing from an earlier unit alongside the ones in use. A wall control of one vintage wired to a head unit of another. None of these prove anything on its own, and together they give a reliable picture of what has been done to this garage and roughly when.

Then we make it a number rather than an impression. We read the rating on the opener — the maximum door weight and the door size it was built for — and we weigh the door itself with the spring tension released, using a scale under the bottom section. Estimating the weight from the door's width is not good enough, because two doors of identical width can differ enormously in mass depending on whether they are single-skin steel, double-skinned, or insulated with a polyurethane core. The two figures either agree or they do not, and everything downstream of the diagnosis depends on which.

The force setting, and why we check it on every visit

Every opener has a force adjustment. It sets how much resistance the unit will work against before concluding that something is obstructing the door, at which point it must stop and reverse on the way down. That adjustment exists to be set once, to the door as it actually behaves, and left alone. What happens instead on an over-rated opener is that the door gradually gets harder to move as the springs age, the opener starts stalling or backing off partway, and somebody turns the force up to make the problem go away. It does go away, which is exactly why the setting creeps up again the next time.

After a decade of that, the opener is set to push through resistance that it ought to be treating as an obstruction. This is the most dangerous common misconfiguration in this trade, and it is created almost entirely by the door-newer-than-opener pattern rather than by anyone being careless. It matters because the contact reversal is the last line of protection the door has. The photo-eyes across the opening are a separate and excellent system, but they watch a single beam a few inches above the floor. Anything the door meets above that beam, or after the beam has been cleared, is caught by the force sensing or by nothing at all.

So we test it, on every repair visit, whatever we were called out for. We lay a solid object flat on the floor in the door's path near the centre of the opening — a short length of timber on its side is the standard article, about an inch and a half thick — and run the door closed. The bottom section has to meet it, stop, and return promptly. If it presses on, the setting is wrong. We reset the force to the door as it actually is, retest until it reverses cleanly, and show you the test being done so you can repeat it yourself. Once a month is a sensible interval, and always after any work that changes how the door is balanced.

The diagnostic order, and what finishes on the first visit

The motor is the first thing we take out of the picture. Pull the manual release, uncouple the door from the trolley, and run it through its full travel by hand — while the two are connected there is simply no way to separate a door fault from a motor fault. A properly balanced door moves under light hand pressure, stays put wherever you stop it, and asks no more of you near the ceiling than near the floor. One that accelerates toward the ground is heavier than its springs have been wound to carry. One that creeps upward on its own has been wound past the door. Either condition has been costing the opener something on every cycle, invisibly, for as long as it has been true.

From there we follow the load. Spring condition and specification first, then the centre bearing plate and the framing it anchors into, the shaft checked for runout, the drums for seating and groove wear, and both lift cables inspected along their whole length — broken strands where the cable wraps the drum, corrosion or distortion down at the bottom fixture. Then the running gear: roller and stem wear, hinges, whether the vertical track is plumb and correctly spaced, and whether the fixings holding it are still biting into sound timber. Control electronics come deliberately last in that order. Anyone who reaches for a board tester before establishing that the door is balanced will sooner or later recommend a replacement unit the door never needed.

The great majority of this work finishes on the visit — spring and cable renewal, drums, bearings, rollers, hinges, top and bottom fixtures, track realignment, seals, sensor faults, drive gear kits, and the travel and force commissioning that has to follow any of them.
