A torsion spring letting go is a single flat bang from the garage, loud enough that people come out to see what happened in the street. After it, the door is either immovable or alarmingly heavy, and the opener will pull, strain and give up, because it was built to steer a counterbalanced door rather than to hoist a dead weight.
This is the most frequent single call we take from Carson, and there is a pattern in it worth explaining. On a good proportion of the doors we attend here, the spring that broke was the correct spring, properly specified for the door — it had simply been carrying more than half of the load for years, because the two ends of the door were not lifting at the same rate.
Why one spring of a pair fails first on this ground
A double-spring torsion system is one shaft, one pair of drums and two springs, and the whole design assumes the load arrives evenly. The two lift cables run from the bottom fixture at each corner up to a drum at each end of the shaft, and as long as both drums are true and both cables take up at the same rate, each spring is doing half the work through an identical range of movement. That balance is not a preference; it is the basis on which the wire diameter and the wound length were calculated in the first place.
Slow ground movement pulls it apart, and it does so through the mountings rather than through the springs. Over decades the header bracket and end bearing plates shift by small amounts relative to the shaft, and fixings that were tight when driven work loose in timber that has been flexed back and forth for thirty or forty years. Once the shaft is not sitting exactly where the geometry assumed, the drums stop being perfectly true to the cable line. One cable then wraps a fraction faster than the other. The door lifts very slightly out of level, one corner leads, and the torque demand is no longer split evenly between the two springs.
The consequence is a fatigue problem rather than a strength problem, which is why it takes years to appear and then appears suddenly. A spring is rated for a number of cycles at a given load. Push one spring of a pair above its designed share and it is consuming its cycle life faster than its twin, on the same door, in the same garage, fitted on the same day. It fails early, the owner concludes they were sold a poor spring, and the replacement goes in against exactly the same uneven take-up and does exactly the same thing again. Nobody involved has done anything careless. The fault is in the geometry, and until it is measured it is invisible.
What we do about it instead of just fitting a spring
A spring replacement here starts with the door off tension and a set of measurements. We check the shaft for runout, check both drums for seating and for equal wrap, check the centre bearing plate and both end plates for movement behind them and for fixings that are no longer holding into solid material, and check that the door arrives level at the top with equal cable tension either side. If any of that is out, correcting it is part of the job rather than an extra we might mention later — because winding a fresh pair of springs onto an uncorrected system is selling somebody the same failure on a delay.
The specification is read off the door in front of us, never off the remains of the old spring. A spring that has broken has also relaxed and moved: its coils are no longer sitting at their manufactured pitch and its overall body length is not the length it left the factory at, so anyone tape-measuring the wreckage is copying a figure that was wrong before they started. What we do instead is count a known number of coils on an undamaged stretch to derive the wire gauge, put the door on a scale with all tension released, then reconcile that against lift height and drum size before committing to gauge, inside diameter and wound length. Where the door has had weight added over the years — an insulated backing, a heavier skin, hardware layered on by a previous installer — the scale catches it and the old specification does not.
We replace in pairs, every time, and on this ground the argument is stronger than usual. The two springs were fitted together and have lived on the same shaft, but if one has been carrying more than its share it has also aged differently, and the survivor is not healthy — it is the one that has not gone yet. Replacing only the broken one leaves you a mismatched pair on a system that was already loading unevenly, plus a second call-out and a second labour charge in the near future. Leave the opener alone, and please do not attempt this one
The single instruction that saves people the most money is to stop pressing the button. The motor exists to guide a door the springs are already holding. Running it against a door with a failed spring strips the nylon drive gear, can damage the control board, and converts a spring job into a spring-and-opener job for no benefit at all. A door already on the floor should stay on the floor — park outside and pick up the phone. A door that halted somewhere in between wants a clear exclusion zone underneath it, people and vehicles both, because whatever is still bearing that weight is bearing it lopsidedly and was not chosen for the job.
We are relaxed about homeowners doing plenty of small jobs themselves. This is not one of them. A wound torsion spring stores a serious quantity of energy and releasing it requires correctly sized winding bars used in a specific sequence. The injuries come almost entirely from improvised tools in the winding cone — a screwdriver, a length of bar, whatever was in the garage — and they are severe and permanent. It is not about being careful or being handy; it is about having the right bars, the right sequence and a shaft that is not going to move while you are on it.
One thing worth mentioning when you call: if you had already noticed the door lifting with one corner leading, or a gap at one bottom corner when it is shut, say so. It changes what the technician expects to find.
