Opener complaints sort into three piles. Nothing at all happens when you press the button; the motor runs but the door does not move; or the door starts to close, changes its mind and goes back up. The third pile is the largest, it is very often the safety sensors, and it is nearly always far cheaper to resolve than the owner has braced for.

There is a fourth pattern that turns up unusually often on a garage that is in working use, and it fits none of those piles neatly. The opener behaves inconsistently rather than badly — it is fine some days and awkward on others, it reverses without an obstruction, the force settings have crept upward over the years, and nothing that gets replaced quite settles it. That pattern is almost always about the room rather than the machine.

An opener that measures a door whose friction keeps changing

A modern opener does not simply drive the door until it stops. It learns the door: how far it travels and how much resistance it meets along the way, and it holds those figures as travel limits and force thresholds. If the door meets more resistance than the learned threshold, the opener concludes it has hit something and reverses, which is exactly the behaviour you want. The whole arrangement depends on one quiet assumption — that the door's resistance is roughly the same next week as it was this week.

In a working garage that assumption does not hold well. Airborne fines from cutting and sanding settle into roller bearings and bed into track channels, and friction climbs. Solvent vapour strips the oil out of hinge pins and bearings, and friction climbs again, sometimes within weeks of a service. Then somebody lubricates the door, or the weather turns, or a contaminated roller finally frees up, and friction drops. So the resistance the opener is measuring against a fixed threshold is wandering up and down on a schedule that has nothing to do with the opener. The result is a unit that reverses part way down on some days and not on others, that occasionally stops short, and that gives every appearance of an intermittent electronic fault.

The usual response is to wind the force setting up until the nuisance reversals stop, and it works, which is precisely why it is such a trap. Force settings are a safety threshold: they are what makes the door back off something in its path. Raising them to accommodate a door that has become stiff removes exactly the margin that was protecting whatever is underneath, and it also hides the underlying problem so the real cause carries on getting worse. The honest sequence is to get the door running freely again first — decontaminate and re-lubricate the running gear, fit sealed bearings where the dust load warrants them — and then set the force to a door that is behaving properly. If the force setting on your door has been raised more than once over the years, that history is the diagnosis.

The rail, the trolley and a door that is parked part way

The opener rail sits above the door with its chain, belt or screw exposed on the upper surface, which makes it the single best dust collector in the garage. On a screw drive that matters most, because the grease on the screw thread is directly exposed and airborne fines settle straight onto it, turning the lubricant into a grinding paste that wears both the screw and the trolley nut. On chain drives the contamination goes into the chain's pin joints and the sprocket, where it does the same job more slowly. The tell is a rail that is dirty on top rather than merely dusty, a trolley that runs unevenly along part of its length, and a noise that is worst over a specific section of travel. Cleaning and correctly re-greasing the rail is a routine job. Leaving contaminated grease in place and adding more on top is what accelerates the wear.

Then there is the door that lives part way open, which is common in a garage that needs ventilation and is worth setting up properly rather than arguing about. Almost every opener holds the door at an intermediate position through its drive train — the motor, the gear reduction and the trolley — because that is where the load path goes when the door is not resting on the floor or fully open on its stops. That is fine for the seconds a door normally spends in transit. It is a different proposition when the door is held there for hours, because the drive train is now a suspension component rather than a positioning device, and the nylon drive gear and the trolley are carrying a static load they were not chosen for. If that is how the door is used, we would far rather fit a proper mechanical stop so the door rests on something solid at the height you actually want it, and take the load off the opener entirely.

There is a related effect worth knowing because it produces a confusing symptom. A door parked at mid-travel for long periods, on a spring that is partly wound, can creep down slowly, and when the opener is next used the trolley and the door are no longer in the relationship the opener learned. Depending on the model that shows up as a door that will not go fully down, a limit that has to be reset repeatedly, or a unit that reverses immediately on the next close because the position it expected does not match what it finds. Re-teaching the limits fixes it until the next time. Removing the reason the door creeps is what fixes it properly.

Sensors, wiring and when the motor runs but nothing moves

Second, the brackets: eyes mounted low beside the opening in a room where material gets carried in and out are frequently knocked out of line, and a beam only has to move a fraction at the emitter to miss the receiver across the opening.

The low-voltage run to the eyes deserves testing rather than guessing at. In these garages it is nearly always a retrofit, stapled along a wall at low level or run behind a bench, and in a working room it is exposed to being pinched, scuffed, caught by something being moved, or having a shelf fixed through it. A staple driven a fraction too hard through the insulation produces an intermittent short that comes and goes for months and looks exactly like a failing sensor pair. We test continuity along the whole run before condemning anything, because swapping the eyes fixes a wiring fault for about a fortnight.

An opener that hums or whirs without shifting the door has usually stripped its main drive gear, a nylon gear running against a steel worm.
